Replacement of old stone architectural features with cast stone replicas

As part of the renovation of this attractive period property, we supplied cast stone copings and corbel blocks to replace the original natural stone features which had suffered deterioration over time. There were several challenges to this project, including the need for very accurate colour matching, plus the need to include 'cast-in' lifting inserts to the some of the products due to their considerable weight.

Cast Stone Cills New Premier Inn Hotel

Procter has supplied cast stone cills and band course for the construction of a new hotel in central London. Over 50 tonnes of cast stone cills and band course products were supplied, with Procter working closely with the architect and attending site meetings to ensure that the bespoke units were manufactured as economically as possible, and that the quality was not compromised though careless site handling and installation. In addition to advising on the manufacturability of the design features, Procter Cast Stone worked closely with the architect to ensure that the cast stone units mounted correctly on the support bracketry.

Cast Stone for New Majestic Wine Retails Unit

A new build retail premises for Majestic Wine, which used cast stone walling, quoins and copings, and these to contrast with red brick to create a striking and contemporary piece of architecture. Some of the cast stone products were rebated to create a shadow-gap effect. Working together, Procter Cast Stone and the architect developed a scheme that achieved the desired distinctive visual appearance alongside brickwork and glass, but with cast stone units that were as economical to manufacture as possible. This enabled the architect to meet the client's brief while maintaining tight control over budgets.

Replicates of post office stone on new house build

We originally got the inquiry for cast stone product for this new property through an exhibition stand we had at the National Self Build and Renovation Centre in Swindon, and were then subsequently commissioned to go ahead with the project in August 2010. The client required window surrounds, quoins, ashlar walling blocks, copings and a dentil course around the top of the building. One special requirement was that the stone had to replicate that of an post office in Whitney, Oxfordshire, which the architectural design of the new building would also broadly follow.

Procter Manufacture and Installation of Cast Stone Replica Balustrade to Grade 1 Listed Hous

This was a relatively simply project for us replacing the original, but time-worn balustrade with cast stone replicas on this important grade 1 listed building. As can be seen in the photos, the cast stone replicas do look overly 'new'. However, and in the same way as they would if more expensive natural stone had been used, they will soon weather and take on a similar appearance to the adjacent originals.

We manufactured and delivered wall copings that complimented the natural stone walling. We had a three week window to manufacture and deliver the stone from receiving the order. All the stone had to be installed before the grand opening of the store. The order comprised of a mixture of straight and radius copings. We provided various colour samples to choose the suitable match. The order was fast tracked through the drawing department, the units were manufactured and delivered to site on time. The cast stone copings provide both a functional and aesthetically pleasing entrance for Ikea Sheffield.

Pembrokeshire Hotel

Conversion of a derelict windmill & rest home to create a 5* hotel. This was technically challenging project where we had to match both colour and design ofsome of the existing natural stone. Some of the units were extremely large and we had to ensure that these units had cast in lifting sockets. Close collaboration with main contractor and architect. Aftersales visit to advise on finishing of joints. Significant investment of time and resources to ensure project went smoothly. The project included some of the largest stones ever made at Procter Cast Stone.

We manufactured robust bespoke wall copings and facing blocks with a textured appearance. Having had previous experience with working on many flood alleviation schemes throughout the UK, we worked closely with the specifiers and our client to ensure that the stone was functional as well as sympathetic to the environment. During the time spent on this project, we supplied over 350,000.00 tonnes of stone for this project that will serve to protect the residents for years to come.

Rondo were approached by Expoconti to supply the necessary wall and ceiling component of the build. The tower features multiple “loft” style apartments, which allows it to nestle one and two-bedroom apartments in an overlapping formation, giving both high-ceiling living areas and lofty mezzanine interior spaces.

This stunning development was to include an appealing blend of styles and designs that included two and three storey terraces, semi-detached and detached properties. The Solution Procter Cast Stone’s joinery department to interpret the drawings and then manufacture the timber moulds. With so many different products each item was individually labelled so when it arrived on site our client knew exactly where it was to go. The Results Our client has built a truly stunning development with a mixture of property types.

Stone Barn Retained as part of ‘Invisible House’

Helifix

Channel 4’s ‘Grand Designs’ featured Helifix masonry repair techniques to retain a 300 year old dilapidated stone barn. Built with rubble-filled Cotswold Stone walls, some 600mm thick, the unstable barn needed to be consolidated and strengthened to protect it during construction of the new subterranean house. The walls were consolidated by using 140 grouted CemTies. The installation of 340m of Helibeam reinforcement then created ring-beams around the structure. Existing window and door openings were temporarily blocked to permit continuity of the HeliBars, which were later cut and embedded into the reveals.

Two New Ludgate Portland Stone Feature Wall

The main reception for Two New Ludgate has an 8m high and 30m long curved feature wall in Portland Stone. Putney & Wood, the stone contractor’s in-house designers used CAD to detail every stone before creating a visual representation of each elevation. A 3D model was then created as a final check before production. stoneCIRCLE was one of 3 firms involved in manufacturing the frieze and they used the latest CNC processing machinery alongside 3D modeling to ensure pinpoint accuracy. The stones had to be sanded by hand after manufacture to remove machining marks.

Stone cottage structurally secured without disruption

Helifix

A 150yr old stone built cottage had developed structural faults. The archway entrance was failing due to inadequate support causing distortion of the arch pier, the front door to jam and masonry cracking in the archway walls. HD BowTies were installed through the front elevation stonework and the first two floor joists to provide lateral restraint. HeliBars were bonded into the mortar beds to create masonry beams which assisted in distributing the loads above the arch. Crack stitching was undertaken to repair and stabilise the archway wall which was also secured to the internal cross wall with grouted CemTies.

Iraq, Afghanistan & Gulf War Memorial - Portland Stone

The memorial to the dead in the Iraq, Afghanistan and Gulf conflicts was produced in Jordans Basebed Portland Stone and is composed of 10 blocks, the largest of which weighed 7000kg each. In fact they were so heavy that stoneCIRCLE's lifting equipment could not cope with them and we had to buy in a 15 tonne crane to help with the job. The crane now makes life much easier for the team that unloads the delivery lorries. The stone is smooth and lettered on the back and front but rough hewn on the other 2 sides.

Portland Stone Opie Frieze for CitizenM Tower of London

When Julian Opie was commissioned to produce an artwall for the new designer hotel, citizenM Tower of London, he turned to stoneCIRCLE to manufacture the frieze which was made up of 2.4m high walls: one 18m long and the other 8m with 23 figures in total. It was produced in Jordans Basebed Portland Stone and patinated bronze. The Portland Stone was routed and the outline figures were cut from 5mm bronze sheet on the company's waterjet cutting machine and then patinated and glued into place on site.

Stone Restaurant, part of Langdale Spa

The Brimstone Spa is the latest addition to the Langdale Estate, one of the most luxurious hotel and spa destinations in the north of England. The 29-week project involved the dismantling of the existing treatment rooms before two extensions were built to accommodate the new state-of-the-art concept. The ‘Stove’ restaurant is where you can see applicArt’s polished plaster finishes, the finishes applied to the ‘Stove’ bar front and feature wall are Black Stucco Da Vinci with Silver Metallique, with a large indented vein detail for added depth and character

World-class Equine Facility and House Renovation

Procter Cast Stone

For the new-build equine facility, which is world-class and one of the largest in Europe, Procter produced a wide range of architectural features including 25 columns and capitals, and components to make a horse through. Because these were in areas where they would come into contact with horses, they were manufactured from a mix that contained a higher proportion of grit sand than normal to achieve a higher strength.

Susanna Heron Stone Drawing, St John's College Oxford

St John’s College Oxford appointed Susanna Heron to prepare a work of art for a new Library and Study Centre at St John’s College with Wright & Wright Architects. She turned to stoneCIRCLE to help manufacture the piece. The resulting artwork, called Stone Drawing, is a shallow carved stone relief in Clipsham limestone. The work is situated on both external and internal faces of the west side of the Study centre. The external wall is comprised of three overlapping sections. The relief on the interior wall is shallower and a mirror image to the exterior.

Stone bathrooms, kitchens, staircases, tiles and swimming pool for residential development

Monks Lantern is a very upmarket property which was completely refurbished by Royalton Limited with stoneCIRCLE manufacturing and supplying the stone. All floors and staircases were fitted with marble or limestone tiles, the bathrooms were fitted with bookmatched marble panelling and vanity tops, the pool area had limestone tiling, coping and slate tiled walls and the kitchen worksurfaces were a mixture of quartzite and Caesarstone quartz.
