Lateral Bellows for Airport

Lateral Bellows for Airport Expansion

FlexEJ

FlexEJ has designed and manufactured lateral expansion joints with Inconel 625 bellows designed to install in existing pre-cast concrete forms. The London City Airport terminal expansion is being built on a concrete deck supported on over 1000 piles. Between the sections of the deck there can be movement and where critical services pass between sections a fully enclosed expansion joint is required.INSTALLATIONDesigning the expansion joints for installation at site into the existing concrete sections was a challenge. FlexEJ designed and supplied installation tooling which allowed the expansion joint to be inserted into the concrete from one side – complete with internal removable pre-extension bars – and then finally seal welded.FURTHER DETAILSIf you are interested in finding out more about our expansion joint design and manufacturing capabilities, or if you have enquiries for utility related projects, please contact our Technical Sales Team on +44 (0) 1384 881188 or send an email to sales@flexej.co.uk.

Emseal SJS System Seals the structural deck movement joints on the new White-Link Ferry and Ro-Ro Terminal in Portsmouth

NCC – Emseal Movement Joints

Client: Whitelink Ltd Contractor: Floor & Wall Ltd Main Products Used: Emseal SJS SystemWhitelink is the leading ferry operator across the Solent from the mainland to the Isle of Wight and carries more than 5 million passengers a year. Their Portsmouth car ferry terminal in Gun Wharf has benefited from White-link’s £45m investment programme to upgrade the facilities, with new double deck parking and boarding ramps. The wide deck and ramp joints needed to be designed to safely accommodate high levels of movement from the combination of thermal and direct frequent traffic loadings, with simultaneous exposure to the marine environment, as well as maintaining watertightness to protect the structure. The engineers knew that selecting the right expansion joint system was going to be critical to the success of the project and their evaluation showed the Emseal SJS System was the best solution. Unlike most trafficable expansion joint systems, the Emseal SJS solution was extremely cost effective, required no potentially damaging mechanical fixings and with installation from the top side only, therefore the works could continue with minimal disruption to ongoing ferry services and the normal White-link customer experience.

Kenwood Warehouse - Concrete floor repairs, for heavy traffic areas

Watco UK Ltd

Project detailsKenwood, a kitchen appliance manufacturer in Hampshire was suffering with dusty floors and wanted to improve the visual appearance of the warehouse area. Kenwood contacted Watco because they had come to trust our products, having used them over many years. We suggested not only the most suitable repair products and floor coatings but a trusted and experienced flooring specialist to apply the products, Aedean Flooring Ltd in Farnborough, Hampshire. Our solution The floor was shot blasted and lightly ground before being repaired with Watco Concrex® Carbon Fibre, an incredibly strong epoxy resin repair mortar and Watco Flowpatch®, a pourable patch repair material for heavily trafficked floors. Aedean suggested the use of colour inside the aisles, which Kenwood thought was a good idea as it would making identifying each aisle easier. Epoxy Gloss Coat in mid grey was used in the main walkways in the warehouse so that the area could be back in use quickly after coating. The colours chosen for the aisles were: Safety Yellow, Signal Red, Royal Blue and Black. Epoxy Gloss Coat is an extremely tough and decorative industrial floor coating which is ideal in situations where durability is important. "We are delighted with the outcome which completely revitalised the appearance of the warehouse, protecting the floor for many years to come."

Reinforced Concrete Restoration - Omni Centre Car Park, Scotland

C-Probe Systems

Challenge: C-Probe's LoCem® +chase® anode mortar has been installed at the Omni Shopping Centre Car Park in Edinburgh, Scotland to 4 levels of underground car parking as part of a comprehensive corrosion management strategy. Overtime the popular car park had succumbed to structural damage and corrosion caused by the ingress of chlorides from de-icing salts from above.Solution: This system comprised of 42 ICCP zones and 7 additional monitoring zones forlevels protected using surface-applied corrosion inhibitors. In addition to this, some 6000 C-Puck galvanic anodes were used to protect newly repaired areas to 2 levels. All the anodes and monitoring could be controlled and data accessed remotely throughoutthe car park with AchillesICP and AchillesIES, helping to extend its service life for 100+ years.Outcome: This ESG compliant approach meant there was no need for demolition or extensive reconstruction using new materials, helping to reduce waste and harmful emissions. Reconstruction was also a near-impossible strategy due to underground facility and electric tram on land, meaning something non-invasive like cathodic protection was essentialto minimise social disruption.

The Little Chapel

The Little Chapel

Polyroof Products Ltd

The Little Chapel in Guernsey was built in 1914 and, at only 16 feet by 9 feet, is said to be “one of the smallest functioning chapels in Europe, if not the world”. The chapel and its unique appeal gained national fame after an article accompanied with a colour photograph was published in the Daily Mirror, and it has since been considered one of, if not the most famous tourist attraction in Guernsey. In 2015, work began to weatherproof the intricate building, with the Protec System specified as the best solution for the job.The ChallengeHaving never been finished by its original builder, Brother Déodat, the chapel has been undergoing a long-term restoration project to create a structurally sound building that retains the beauty of the original vision. Firstly, the foundations were underpinned and properly secured for the first time since they were created over 100 years ago. The next priority was to fix the roof, as described by Pat Johnson, chairman of the Little Chapel Foundation:“The asphalt on the roof was hollow and had to be taken off. The concrete underneath was hollow. We ended up with a substrate of soil and clink, so to repair it we had to go inside and grout all the cracks in the ceiling. [The new roof] comprises three layers of concrete, 340 stainless-steel plugs, a stainless-steel mesh and a final coating of concrete”.The task of making the new concrete surface waterproof fell to local Polyroof approved contractor Sarnian Roofing Ltd. Andy Gavey (Company Director) said about the project:“As a boy I would regularly visit The Little Chapel and I’ve always been blown away by its beauty and character. To get the chance to help restore the building to its full potential is a dream come true for me – this has to be my favourite roofing project yet. Polyroof’s contribution towards the roofing works has meant that we were able to provide a top-quality roofing solution that has done justice to the amazing exterior of the building.”The SolutionWith its ability to be applied directly to the concrete to form a lightweight, seamless and durable waterproofing membrane, Polyroof’s Protec System was a clear choice for waterproofing the chapel roof. The first stage was to make the entire roof area fully watertight. Following a coating of primer to seal the porous concrete surface, the first coat of Protec was applied which incorporated fibreglass reinforcement. After 30 minutes the coating had cured and the second coat was applied to the whole roof area. To areas where new mortar was laid to re-embed the pebbles and seashells, which had been painstakingly removed from the old roof, a coating of Polyfinish was applied to provide extra protection. The architect chose a sanded decorative finish to complement the exterior of the building, which is covered in a mosaic made from seashells, pebbles and broken china. To create this finish, a third coat of Protec was applied and, whilst still wet, Quartz Sand was broadcast into the resin. After brushing off the excess sand, the whole roof surface was sealed with an application of Polyfinish Clear.

Queens Crescent, London

Queens Crescent, London

Polyroof Products Ltd

Queens Crescent is a bustling retail street situated in London’s Kentish Town. The roof area above the Post Office building, which also served as a communal walkway area with access to the upper level of the adjacent buildings, had been suffering from leaks. To add to the issues, the aged promenade tiles had worn and become a slip hazard when trafficked. Looking for a lasting waterproof solution that can also provide heavy duty anti-slip surfacing, the client turned to Polyroof for a solution. To minimise access disruption to the upper level adjacent buildings, the client had organised a 5-day window for the waterproofing and surfacing works to be completed. The SolutionThe main contractor had removed the old paving slabs and membrane back to the concrete deck underneath and carried out repairs to create a level surface.Approved Polyroof Contractor Emperor Roofing began by priming the concrete surface to create a sealed, non-porous substrate. With its quick-curing properties, the Polyroof primer was ready to be over-coated only 30 minutes after its installation.A specialist twin-pack epoxy metallic primer was applied to metal detailing sections, including ducting vents and the intricate balustrade detail alongside the communal stairwell, which also formed part of the specified works.Local reinforcements were carried out to these details involving taking Protec resin and PolyMat 450 up by 150mm before applying the full waterproofing system.Upon completion, the balustrades were re-painted, with the paint being taken over the waterproofing membrane to create a neat detail. A key advantage of liquid systems in general is their ability to seamlessly seal around complex detailing; in this instance, quite simply, the balustrades could not have been sealed effectively using a traditional waterproofing technology.Polyroof’s Protec System enjoys exceptionally fast detailing speeds, where its formulation allows it to rapidly break down the chopped strand mat reinforcement and neatly moulds around the detail it is covering. To the left of the stairwell, the Protec system was chased in at a height of 150mm above the level of the stairs. The termination point of the waterproofing membrane was sealed with mastic to create a fully weatherproof detail. The Protec system was dressed onto the wall abutments to the main areas but left self-terminated as new render is to be applied to the walls and taken down over the top of the Protec system. After local reinforcements were completed the main waterproofing system was applied to the walkway and stair areas. The two-coat Protec system was able to be rapidly installed with its 30-60 minutes cure times, meaning the project was comfortably ahead of schedule by the time it was complete.Next, the designated anti-slip areas were carefully masked off, leaving the exposed waterproofing to the roof perimeters, detailing and vertical sides of the step and stairs. A third coat of Protec was applied to the masked sections and, whilst the liquid was still wet, 0.7-1.2mm quartz sand aggregate was broadcast into the resin.Once dried, the aggregate is embedded within the membrane and lose sand was brushed off and collected to be re-used. In order to provide an extra-tough surface that sealed that aggregate in place, a coating of PolyFinish was applied over the aggregate in the client’s choice of light grey.

NCC – Emseal Movement Joints

Client: Canary Wharf Group Consultant: Adamson Associates Architects Main Contractor: Kilnbridge Construction Ltd Main Products Used: Emseal DFR-2 SystemsWood Wharf Development is certified as a BREEAM Outstanding rated, sustainable mixed-use development that covers a 23-acre site. It consists of 6 individually designed building structures that provide 2 million square feet of curated workspaces and offices, more than 3,500 new residential homes and 500,000 square feet of retail space. The site is being developed as a new 5G and Wi-Fi-6 enabled, London District to include more than 9 acres of interconnected riverside leisure space with boardwalks, squares, and parks to create an oasis of urban green space. The new multistory building structures were designed with 50mm wide structural expansion joints between floor slabs to accommodate the high levels of thermal movement anticipated, as well as the vibrations from traffic and other loadings. These joints also had to minimise any noise transmission through the floors and provide a minimum of 2-hours fire resistance, which is a key reason the consultants selected the Emshield DFR-2 System as it could easily meet all these stringent requirements. In fact the innovative Emshield DFR-2 System can accommodate more than 100% joint movement capability and is CE Marked to EN-1366-4 for up to 4 hrs fire resistance. This unique Emseal solution also has the advantages of not requiring any potentially damaging mechanical fixings into the structure, as it is easily bonded into the joint, with access only required from above.

Emseal Colorseal celebrates 3 decades of successfully sealing wide expansion joints between the original building and its 10-story extension added back in 1992 at the Guggenheim Museum in NYC

NCC – Emseal Movement Joints

Client: Solomon R. Guggenheim Foundation Architects & Engineers: Thelwell Gwathmey Siegal Kaufman (concept by Wright in 1951) Main Emseal Products Used: Emseal Colorseal is on Permanent Exhibition at this Landmark Museum following a hugely successful 24- year ‘run’ at the Guggenheim in New York City. Twenty-four years ago Emseal Colorseal system was installed between a neighbouring building and the 10-story Guggenheim museum office extension completed in 1992; it is clearly still as resilient and watertight as the day it was put in. Where’s the Emseal Colorseal? - The joint is between the limestone-faced building extension on the left of Frank Lloyd Wright’s iconic original and the darker neighbouring brick building to its left. For most designers expansion joints are a necessary evil – and ‘Evil’ for their disruption of design aesthetics – although when cleverly positioned, as in this case returned and rebated slightly back from the building face, the joint becomes a part of the shadow line. From just 2-3m away the joint remains essentially an insignificant 'shadow-line', and back in 1992 it was colour matched with the limestone façade as seen when viewed close-up. Today in 2022, the Emseal Colorseal joints are still fully intact and securely non-invasively bonded in position on both sides of the joint. The material is resilient and responsive, the stored energy of pre-compression remains very evident and there are no signs at all that the material is starting to degrade in the joints, even after this length of service in the exposed environment of NYC in Manhattan.

application area: commercial gas heatinguse type: condensing gas boilersproject scope: line commercial freestanding chimney for condensing operationadded value: corrosion-resistant, air-tight and waterproof finishBackgroundThe combustion gases from the school's boiler room are exhausted through a freestanding 28-metre brick chimney. The structure was not suitable for the wet operation of condensing boilers. FuranFlex-25 Black was the chosen lining material. The new boiler plant required a 500mm diameter flue liner but the chimney could not accommodate a rigid liner this size. A FuranFlex25 Black liner was therefore specified as it expands into the rectangular flue shape when inflated with steam.Statement of workFuranFlex25 comes as a folded and soft tube. Inflating with steam irreversably hardens the liner fixing it in place. Within a few hours of steaming the liner was ready for connecting to the boilers. Fulwith Mill

Fulwith Mill

Fosroc International Limited

THE PROJECTFulwith Mill in Harrogate is located in an exclusive upmarket area – so much in fact, in 2019 Fulwith Mill Lane was named by Zoopla as the most expensive road in Yorkshire. For this new build project, Fosroc were asked to specify suitable products for the waterproofing aspect of the basement construction. The main challenges included a high water table, high clay concentration in surrounding area leading to a perched water table, and potential for hydrostatic pressure against the basement construction. Howard Civil Engineering was the main contractor for the project, with Fosroc being selected as materials supplier due to a long standing relationship between the companies, and a number of previous deployments.THE SOLUTIONFully bonded Proofex Engage membrane was used on the basement slab, combined with Supercast Watertight Concrete Powder (WCP) to provide a high level of resilience to both water ingress and potential defects. Supercast WCP is a concrete admixture that reduces porosity and permeability, increasing water and corrosion resistance. The vertical elements were cast in Supercast WCP with Proofex 3000, to provide a greater degree of flexibility to enable the contractor to install effectively in the tight spaces around the site, and around the complex shape of the structure. Proofex 3000 is a cold applied, highly flexible waterproof membrane – ideal for application of membrane around intricate building features.THE BENEFITSThe products specified for this project provided multi-layered and seamless protection to the underground element of this exclusive residence to meet stringent BS8102 Type A waterproofing standards. Proofex Engage provides water, water-vapour and gas protection to water excluding structures such as basements, and protects concrete from aggressive ground salts, chemicals and hydrocarbons. It is supplied with a self-adhesive strip on one side of the roll to provide sealed laps and comes with a range of auxillary products (for this project, Supercast SW20 Hydrophillic Waterstop) to form a complete waterproofing solution and simplify application for the contractor. Its unique mesh system bonds permanently to concrete, remaining in pace even if settlement takes place – the exceptionally high bond strength of Proofex Engage - 2.96kN, sets it apart from the competition, at 70% stronger than the leading chemically bonded membrane.

To save time and space on site, the consultants used an innovative design, with a hybrid combination of steel delta beams and precast concrete, then on site the hollow-core precast floor slabs were topped with a 100mm thick reinforced concrete screed. To fully accommodate the anticipated levels of thermal movement and loadings in service, the engineers incorporated wide, high movement capability, structural expansion joints across the parking decks, between the different sections of the building. Given the dimensions of the deck joints (100mm) and the high movement capability required (100% = +/- 50%), with simultaneous exposure to the elements whilst under frequent heavy traffic, the joint sealing solution could only be specified as the Emseal SJS System. This unique structural expansion joint system easily accommodates high levels of movement in more than one plane, plus it has an integral coverplate to provide protection of the central movement section and the joint arrises. Importantly, the Emseal SJS is bonded into position with a structural epoxy adhesive from above, therefore requiring no access from below and enabling other works (e.g. M&E cable works etc.) to continue, plus as it is fully bonded, the SJS system requires no potentially damaging drilling into sound concrete to install mechanical fixings. In less trafficked wide joints at the perimeter, the Emseal DSM System was used, as a cover plate was not necessary.

Braefoot Jetty - Fife, Scotland

Saint-Gobain Weber

Located between St. David's and Aberdour, the tanker terminal at Braefoot Bay is a base for the export of liquefied petroleum gas. The terminal consists of two jetties located on the north shore of Incholm Island. The gas is piped to the Mossmoran Plant in Fife direct from the North Sea, broken down to form ethane and then converted into ethylene, the basic hydrocarbon 'building block' of the petrochemical industry. The products are then piped the final three mile journey to the Braefoot Marine Terminal where they are fed into tankers and gas carriers for markets in Europe and the USA. The terminal is operated jointly by Shell Expro and Exxon. The jetty was suffering from increasing levels of deterioration of the reinforced concrete structure due to the relentless corrosive action of the marine salt environment on the reinforcing steel. A remedial plan was developed to carry out repairs and to introduce a cathodic protection (CP) system to greatly enhance the protection level and therefore extend the life of the structure. The plan was prepared by structural engineers from Shell, led by Hans Verheyde, and Balfour Beatty Construction Services UK (BBCS) was awarded the contract. Two major factors had to be accommodated within the repair programme. Firstly, the tidal flow that submerged the lower part of the jetty twice every 24 hours and secondly, the jetty is a fully live and very active transport hub and shipping schedules had to take precedence at all times. Round-the-clock flexible working maintained delivery of the twelve-month project.Saint-Gobain Weber's specialised repair concrete products were specified for the remedial actions on the Braefoot Bay jetty and technical application advice was provided for the active phase of the project. A suspended scaffold was designed and installed which allowed fast access when the tide ebbed so that productivity could be maintained. Traditional techniques were used to breakout the spalled and cracked concrete and to wash out the surface chlorides and clean the existing reinforcement steels.webercem five star repair concrete CP is a shrinkage-compensated, high strength, low resistivity, flowing repair concrete designed for use in conjunction with CP systems. This pre-blended cementitious concrete fully complies with the Highways Agency Specification Class 29F for high-strength flowing concrete for major structural repairs. It contains non-reactive aggregates with a low soluble-alkali cement content which is particularly important where CP is to be used. The rapid strength development and dimensional stability of webercem five star repair concrete CP – which reaches 27N/mm² in 24 hours – was especially valuable in the tidal conditions in Fife. Tight shuttering was used on the wide beam sections of the jetty to take the poured concrete which reached an integral bond with the original concrete. This process reformed the structural integrity using products with proven durability. An innovative CP system using Duogard® hybrid anodes from CPT was installed to protect the steel reinforcement with the anodes fixed into the soffits with a special CPT mortar. Where the CP installation required chases to carry the cabling, webercem HB40 high-build structural repair mortar was used to fill and seal the chases. webercem bondcoat, a polymer-modified, cementitious bonding aid and steel reinforcement primer, was first applied into the chases to ensure enhanced bonding. webercem HB40 is an acrylic-polymer modified, single component mortar and is lightweight with high build qualities. It can be applied in layers up to 75mm thick vertically, and 50mm on overhead soffits, and can be used without formwork. It was then applied onto the tacky webercem bondcoat primer and finished flush to the concrete surface. The Braefoot Bay terminal project has been completed successfully and Dewi Miller, contracts manager, BBCS, is confident that the jetty protection will extend the working life of the structure. "The products we have used are excellent and the application methods have enabled us to deliver a high degree of protection and reinstatement to the concrete structure. Working on a live site in a tidal zone has required a flexible work schedule but the whole project has worked exactly to plan and the client is very pleased with the result. The Weber materials have been the key to achieving this success."

EFFISUS

On January 2006, the Secretary of State granted the permission for the project, and the developer was really confident that it will be completed by 2013, but it got delayed because of the economic downturn. This is a £1 billion scheme and it is considered “the biggest riverside development on the north bank of the Thames for over 100 years”, creating 106 homes. In this project Effisus Pre-fab True Seal, a pre-fabricated sealing solution, was developed and applied for sealing difficult facade 3D details, minimizing human error possibility.
