The Living Concrete team were commissioned to cast and install a custom-build concrete reception desk.Spanning 3m long, the single cast was made offsite, without any joints and finished in Mist Pitted finish to resemble a real, cast in-situ concrete. Laminated grey joinery and black Forbo rubber-lined worktop completed the look.

Project: Cast GRC concrete bespoke floating steps and concrete tiles for private residence in CobhamMaterials used: GRC concrete with hydrophobic agent and stain proof finishThe Living Concrete team were commissioned to design and create 180 square metres of large format exterior concrete tiles to surround the pool area, patio and paths of an exclusive private residence in Cobham.Working closely with the client, we drew up plans which also involved a cascade of floating steps to create seamless access on what was quite a difficult tiered site. Having assessed all the practical and logistical issues, we worked out a tight schedule of measuring, landscaping, pre-cast and on-site casting and, finally, staged installation of all the elementsas well as laying the pool area and surrounds, we undertook on-site casting of fair-faced concrete garden walls in our Storm-coloured plain Rough finish.This project had many challenges in its design and execution and covered a large external area on different levels incorporating very heavy concrete elements – creating this stunning feature.

ARP manufactured a bespoke version of its Legacy heritage-style cast aluminium guttering for a unique house in Yorkshire.Oaklands, built by Cohesion Construction Services, is an entirely round house with an interior core, an outdoor dining area and a fire pit. The unique design presented ARP with a challenge to produce guttering for both the internal and external curved roofline. Following a complete site survey, ARP designed the radius guttering as a bespoke one-off within a tight four-week timeframe. Our team designed a bespoke rainwater system based on our Legacy cast aluminium guttering system, to the exact slate grey colour specified (RAL7015) with a fine finish to add texture. A bespoke mould was created as well as several samples to ensure a perfect fit. This was achieved on the first attempt to within a 2mm tolerance for the full radius, internal and external.Legacy cast aluminium gutters combine modern manufacturing techniques and materials with traditional style and durability. Manufactured using traditional castings as a perfect alternative to cast iron gutters, even on conservation, heritage and listed properties, the Legacy range is produced in five profiles and many sizes to replicate traditional cast iron profiles. During its long 40+ year lifespan, ARP Legacy gutter systems require little or no maintenance.Despite its striking modern design, the client nevertheless wanted to achieve a traditional style for the new-build property. Legacy guttering was matched with our Colonnade circular cast collared aluminium rainwater pipes, giving the house exterior a traditional design twist whilst retaining its modern aesthetic.“This has certainly been a very interesting and challenging project, with hardly a straight line or corner on the whole project,” says Giles White, MD of Cohesion Construction Services. “I have worked with ARP many times as my go-to roofline supplier, and I knew they could rise to the challenge of producing this radiused guttering. Project detailsIn 2008 the MPT consortium* was awarded the Manchester’s Metrolink phase 3a extension project, a 49 stop, £275 million extension to the Manchester Metro. The new build allowed contractors to shop around for the best products for the job, but one essential product could not be found. Throughout this three-year development, best practice and user health and safety have been the priorities. Steps were designed to minimise risk of trips and slips for pedestrians, the disabled and visually impaired. Each of the 1,400 pre-cast concrete steps on the new platforms required a non-slip front edge and MPT scoured the world for suitable products. The design criteria required that the nosing would be: Suitable for heavy use in an external environment Compliant to the Building Regulation Part M Providing a solution in accordance with BS8300 2009 Inner B Code of Practice, against the finished concrete in both wet and dry conditions Our solution Adrian Rowe, MPT Engineering Manager and his team tested a wide range of products, short listing three, including Firm-Step Edge®. Our product met the design criteria but was unavailable in the required specification, size and colour. Not wanting to let this opportunity pass us by, we took up the challenge and developed an exclusive version of Firm-Step Edge® in black, with a 70mm tread and 55mm riser. “Watco was brilliant in sorting out our problem, giving us excellent service throughout. They understood our needs and delivered prototypes in a week. They also developed an exclusive version of their Firm-Step Edge®, in the specified black shade, with a 70mm tread and 55mm riser that fitted on to the rebated precast step to keep the nosing flush. It also had perfect internal angles so it sat snugly on the standard profile of the nose on the precast concrete steps.” Following the first installation in February 2011, Firm-Step Edge® is now being screwed and bonded to steps at every stop along the 49 stop extensions. Firm-Step Edge® is an economical, quick to install safety feature. Firm-Step Edge® offers a tough GRP base that is resistant to stretching, warping and swelling. We offer two grades; medium for internal and coarse for external stairs, both of which are easily glued using Watco Adhesive Mastic or drilled for screw fixing. The textured finish offers excellent slip-resistance and a chamfered back edge minimises trip potential. Available in white or yellow, Firm-Step Edge® can be cut on site if required using a hacksaw or similar cutting tool or we offer a cut to size service. *MPT (M. Pact Thales) is a consortium comprising Laing O’Rourke, VolkerRail and Thales UK.

A thick tile floor covering meant a reduced floor section buildup, plus reduced construction joints to aid tiling. Ground floor 45mm Gyvlon ECO over 90mm insulation on a beam and block substrate First Floor 45mm Gyvlon ECO on a precast plank substrate. Gyvlon was used to reduce the floor build on both floors plus reducing the need for construction joints. This gave the client more flexibility on the thick floor coverings and eased installation with reduced construction joints.

This, a striking 100 metre long installation designed by Gordon Young, a well-renowned artist known best for his large public art installations. 51 cast Iron plates make up one of the entrance walkways and bear over 10,000 names of supports of YSP, immortalising them for future generations.

There were various base types and styles required for a variety of locations such as balconies, terraces, and rooftops. However, of all the varieties there is no greater example of planning ahead than the Cast-In Davit Base.Why Davit cast-in bases?Davit systems are an essential solution for cleaning and maintenance strategies. They provide easy and safe access for rope abseil teams to access a building's façade.Cast-in Davit bases are the most cost-effective type of base for both initial and life cycle price basis. The Davits bases are set out to specific datums and are generally tied into the rebar instead of the traditional process of drilling concrete and resin fixing. The process for which is often time consuming, highly weather dependent, and prone to human error. The method of casting in bases accelerates the programme by removing interfaces and potential delays between the trade activities of installing the posts and insulating/weathering the surface. Beyond installation the ongoing maintenance price or 'lifetime cost' of 6 monthly LOLER inspections is significantly reduced. Due to the unique ability to manufacture bespoke cast metal products, AATi were on hand to resolve an issue on the project by designing a bespoke nosing to fit around the handrail posts throughout the station.

With the vast amount of heavy pedestrian footfall expected, the AATi stair nosing product ref: SN9/55 in Cast Iron (zinc plated black) was chosen.

J&P explored a number of possibilities with the precast contractor, Border Concrete Products and the main contractor Expanded Structures, culminating in a proposal to utilise J&P’s TSS invisible connectors. The innovative solution involved the TSS units being rotated through 90°, to accommodate the bearer within the slender 125mm rib section (see image above). The additional challenge of the supporting downstand being radiused was easily accommodated due to the flexibility of the TSS units, and the detailed dimensional/setting-out information provided by J&P to the contractors ensured accurate positioning for the varying angles required.

Fast, sustainable construction of fibre reinforced floor slab for London academy school

This major redevelopment of Charlton Park Academy school involved replacing temporary mobile classrooms and a single storey building with a two-storey steel framed brick building to better meet the needs of students, teachers and carers. A structural flooring solution was required for use over precast planks, covering 800m2 on the ground and upper floor at a depth of 75mm to 120mm. Space and access would be challenging, due to the small footprint of the site, proximity to the existing school building and access from a busy main road. Given the large floor area, a traditional sand cement screed would have been very time consuming to place. Tarmac’s TOPFLOW SF a self compacting steel fibre reinforced concrete was chosen as the solution. Its flowing nature would allow it to be quickly pumped into place and adapt to the variable thickness criteria. TOPFLOW SF is designed to act as a structural topping with both, steel mesh & fibre reinforcement. The steel fibres added to the TOPFLOW SF gave its robustness and flexural strength as it was being placed over a precast plank system that could flex with loadings. They also reduced the risk of cracking. By replacing steel mesh reinforcement, it helped avoid problems with access, storage and handling and kept the site open for parallel trades. Using TOPFLOW SF rather than a sand cement screed or reinforced concrete, improved productivity and saved time. This saved 13 days or just over 2.5 weeks on the programme.

ASF manufactured and supplied the ASF 211 5 Rail Quayside Post System for the above project. Sited on a raised plinth, the baseplate option was chosen. The client decided that all the rails were to be the same diameter - in this case 48mm. The rails were grouped on the lower part of the posts to reduced the risk of 'roll through' into the water and as such increasing the safety for children and young people at the waters edge. The posts are 100% recycled cast iron and are 100% recyclable. Cast iron can be recycled indefinitely with no loss in property. Posts were hand finished in zinc rich metal primer and ASF metal shield top coat. Rails were left galvanised which offers a pleasing contrasting effect.

The panels were cladded over a hard wood carcass. To create an impressive raw industrial look, we used special large format BTX concrete precast 3D panels that were made to K2 Space’s specific design and carefully assembled and finished by our team on site. ASF were approached to repair, renovate, refurbish and where necessary remake and replace the ironwork elements of a grade 2 listed stair baluster at the Hannover Buildings, Manchester. Initially a complete baluster rail was brought into the ASF pattern shop and used as a template to make a complete new pattern for the balusters that needed fully replacing. Following a thorough survey of the staircase, totalling 16 flights in 2 blocks over a number of floors, component repairs were also completed so that we could carry out modular replacements where possible, thus retaining as much of the original stair baluster as possible. All replacement parts, including complete baluster castings, were made from 100% recycled cast iron

Project:  Refurbishment and restoration of 6 flights of concrete stairs and landings at Pennybank Chambers, London     Client: Emrys Architects, DDC LTDMaterials used:  MicroConcrete coating in Grey colour and Satin finishThe Living Concrete team were commissioned by Emrys to refurbish and restore an old concrete staircase. This was followed by hand application of Microconcrete coating with Anti-slip agent around the cast iron step threads which were cast in brass finish.  MicroConcrete coating is especially suitable to this type of artisan restoration and it is ideal for tougher environments such as stairs, shop and office floors, bars, hotels and exteriors with no need for joins or breaks. It can be applied over existing materials which reduces the time needed for application and maintenance.
